Abstract

  1. Derzeitiger Stand von Wissenschaft und Technik Die Zustandsüberwachung von mechanischen Komponenten war bereits vor den Aktivitäten von SesiM Stand der Technik, während die von elektronischen Komponenten Forschungsgegenstand war und ist. In Veröffentlichungen wurden bereits Methoden und Ansätze beschrieben, mit denen der Zustand einzelner Technologien, wie beispielsweise Lötverbindungen, anhand von Parameteränderungen abgeschätzt werden kann. Bei den üblichen Ansätzen ist es jedoch schwer die Komplexität elektronischer Systeme und Komponenten sowie deren Wechselwirkungen zu berücksichtigen. Die Ermittlung der Fehlermechanismen erfolgt durch die systematische Identifikation der relevanten Fehlerorte, -modi, -ursachen und Fehlermechanismen unter Berücksichtigung des Belastungsprofils aus der Anwendung. Alterungsmodelle beschreiben die physikalische Degradation während des Einwirkens einer Last bis zum Ausfall. Für die Erstellung der Alterungsmodelle sind deshalb zeit- und kostenintensive beschleunigte Lebensdauertests sowie FEM-Simulationen nötig. Die Kombination von physikalischen Modellansätzen mit KI-Methoden, um die Zuverlässigkeit bzw. Lebensdauer elektronischer Baugruppen prognostizieren zu können, ist der Ansatz von SesiM. Die KI-Methoden scheitern jedoch in der industriellen Praxis meist an der großen Menge an Trainingsdaten, welche nicht zur Verfügung stehen. Der Einsatz von datengetriebenen Modellen in sicherheitskritischen Anwendungen ist ein offenes Forschungsthema. Ansätze wie Hybrid Machine Learning können durch den Einsatz von Grey-Box Modellen helfen, Entscheidungen der Modelle nachvollziehbarer zu machen, da bekannte, nachvollziehbare physikalische Modelle in die Entscheidungsfindung einfließen. Dieser Ansatz kann ebenfalls die notwendige Anzahl an Trainingsdaten reduzieren, da das Modell z.B. mithilfe der physikalischen Modelle vortrainiert werden kann.
  2. Begründung/Zielsetzung der Untersuchung Bei sicherheitskritischen elektronischen Systemen werden aktuell Überauslegung oder redundante Aufbauten zur Vermeidung von Ausfällen genutzt. Zentraler Aspekt von SesiM ist die Entwicklung einer KI-basierten Zustandsüberwachung für den optimierten Betrieb von Mobilitätselektronik. Durch die Entwicklung dieser hybriden KI-Modellierung von elektronischen Komponenten für die Bereiche Bahntechnik und Automotive, soll es zukünftig möglich sein auf alterungsbedingten Verschleiß und sicherheitskritische Änderungen proaktiv reagieren zu können. Das Teilvorhaben der Robert Bosch GmbH im Rahmen des Förderprojekts SesiM fokussierte sich dabei schwerpunktmäßig auf die Ermittlung und Bewertung von optischen Inspektionsdaten sowie die Durchführung und Bewertung von Lebensdaueruntersuchungen von automotive Musteranwendungen. Der Fokus war die Bereitstellung der erforderlichen Daten zur Ermittlung und Verifikation von KI Modellen, um eine Lebensdauerprognose für die automotive Anwendung machen zu können. 3 Methode Die in SesiM erarbeitete Methode ist die Korrelation von Prozessdaten und Lebensdauerdaten mittels KI-Modellierung, um eine Abschätzung der Restlebensdauer machen zu können. Die hierfür realisierten elektronischen Musteranwendungen aus dem Bereich Automotive wurden mittels optischer Inspektionsmethoden gemessen und bewertet, um die Fertigungseinflüsse zu erfassen. Zu den ausgewählten optischen Inspektionsmethoden zählten die Lotpasteninspektion (SPI), die Automatische Optische Inspektion (AOI) und die Automatische Röntgeninspektion (AXI). Nach der Messung der zuverlässigkeitsrelevanten Daten der automotive Musteranwendungen erfolgte die Auswertung, Bewertung und Vorbereitung der Messdaten als Inputdaten für die KI-Modelle. Der zweite Input für die KI-Modellierung stellten Lebensdauerdaten dar. Hierfür wurden Belastungen in der Nutzungsphase – mittels Durchführung von beschleunigten Lebensdauertests – gemessen. Abgeleitet von den Belastungsprofilen der automotive Anwendung, wurden Temperaturschockwechseltests durchgeführt. Durch die Realisierung einer aufwändigen Onlinemesstechnik konnten während der gesamten Testlaufzeit Widerstandswerte der überwachten, lebensdauerbestimmenden Lötstellen aufgenommen werden. Die End of Life Daten der Lebensdauertests und die Messwerte aus den optischen Inspektionen stellten die Inputgrößen für die KI-Modelle dar. Es wurde eine KI-Modellierung durchgeführt und die Daten auf Abhängigkeiten hin untersucht. Das Ergebnis der Modellierung war die Prognose einer Lebensdauerklasse für die untersuchte Musteranwendung.
  3. Ergebnis Durch die Kombination der optischen Inspektionsdaten mit den End of Life Daten der Lebensdauertests mittels KI-basierter, innovativer Modellierung, konnte eine Klassifizierung der elektronischen Baugruppen in Lebensdauerklassen erfolgen. Dies ermöglicht eine Vorhersage der Restlebensdauer. Für die automotive Anwendung war eine Klassifikation in zwei Lebensdauerklassen möglich. Durch den Einsatz einer Hyperparameteroptimierung für neuronale Netzwerke, einem Decision Tree, konnte mit einer Genauigkeit von ca. 70 bis 80% diese Vorhersage erfolgen. Dabei war zu erkennen, dass es keine offensichtlichen Abhängigkeiten der Inputparameter aus SPI, AOI und AXI gibt. Die Abhängigkeiten der Inputparameter aus den Inspektionsdaten sind höheren Grades, die nur mit einer solchen KI-Modellierung zu erfassen sind.
  4. Schlussfolgerung/Anwendungsmöglichkeiten Die Methodik für ein Condition Monitoring und eine Bestimmung der Restlebensdauer konnte am Beispiel der automotive Musteranwendung erarbeitet werden. Die hierfür erforderlichen Methoden zur Aufnahme zuverlässigkeitsrelevanter Parameter aus optischen Inspektionsmethoden und die Methodik zur online Aufnahme von Lebensdauerdaten in beschleunigten Zuverlässigkeitstests wurden erarbeitet. Mit der KI-Modellierung konnte ein Zusammenhang zwischen optischen Inspektionsdaten und Lebensdauerdaten aufgezeigt werden. Dies kann auf zukünftige weitere Komponenten und Baugruppen übertragen werden. Außerdem soll die Kenntnis des Zustands der Elektronik zukünftig für deren Wieder-/Weiterverwendung bzw. Recycling genutzt werden.

  1. Current State of Science and Technology The condition monitoring of mechanical components was already state of the art before the activities of SesiM, while the monitoring of electronic components was and still is a subject of research. Publications have already described methods and approaches to estimate the condition of individual technologies, such as solder joints, based on changes in parameters. However, with the usual approaches, it is difficult to consider the complexity of electronic systems and components as well as their interactions. The determination of failure mechanisms is carried out through the systematic identification of relevant failure locations, modes, causes, and mechanisms, taking into account the load profile from the application. Aging models describe the physical degradation during the application of a load until failure. Therefore, the creation of aging models requires time-consuming and costly accelerated reliability tests as well as FEM simulations. The approach of SesiM is to combine physical model approaches with AI methods to be able to predict the reliability or lifespan of electronic assemblies. However, AI methods often fail in industrial practice due to the large amount of training data that is not available. The use of data-driven models in safety-critical applications is an open research topic. Approaches such as Hybrid Machine Learning can help make model decisions more understandable by using Grey-Box models, as known, understandable physical models are incorporated into the decision-making process. This approach can also reduce the necessary amount of training data, as the model can be pre-trained using physical models, for example.
  2. Justification/Objectives of the Study In safety-critical electronic systems, over-engineering or redundant setups are currently used to avoid failures. A central aspect of SesiM is the development of AI-based condition monitoring for the optimized operation of mobility electronics. By developing this hybrid AI modeling of electronic components for the railway and automotive sectors, it should be possible in the future to proactively respond to aging-related wear and safety-critical changes. The sub-project of Robert Bosch GmbH within the framework of the SesiM project focused primarily on the determination and evaluation of optical inspection data as well as the execution and evaluation of lifetime investigations of automotive sample applications. The focus was on providing the necessary data to determine and verify AI models to make a lifetime prognosis for the automotive application.
  3. Method The method developed in SesiM is the correlation of process data and lifetime data using AI modeling to estimate the remaining useful lifetime. The electronic sample applications realized for this purpose in the automotive sector were measured and evaluated using optical inspection methods to capture manufacturing influences. The selected optical inspection methods included Solder Paste Inspection (SPI), Automatic Optical Inspection (AOI), and Automatic X-ray Inspection (AXI). After measuring the reliability-relevant data of the automotive sample applications, the data were evaluated, assessed, and prepared as input data for the AI models. The second input for the AI modeling was lifetime data. For this purpose, loads during the usage phase were measured by conducting accelerated lifetime tests. Derived from the load profiles of the automotive application, temperature shock tests were performed. By implementing elaborate online measurement technology, resistance values of the monitored, life-determining solder joints were recorded throughout the entire test duration. The end-of-life data from the lifetime tests and the measurement values from the optical inspections constituted the input variables for the AI models. AI modeling was performed, and the data were examined for dependencies. The result of the modeling was the prediction of a lifetime class for the investigated sample application.
  4. Result By combining the optical inspection data with the end-of-life data from the lifetime tests using AI-based innovative modeling, it was possible to classify the electronic assemblies into lifetime classes. This enables a prediction of the remaining lifetime. For the automotive application, classification into two lifetime classes was possible. By using hyperparameter optimization for neural networks, a decision tree, this prediction could be made with an accuracy of about 70 to 80%. It was observed that there are no obvious dependencies of the input parameters from SPI, AOI, and AXI. The dependencies of the input parameters from the inspection data are of a higher order, which can only be captured with such AI modeling.
  5. Conclusion/Application Possibilities The methodology for condition monitoring and determining the remaining lifetime could be developed using the example of the automotive sample application. The necessary methods for recording reliability-relevant parameters from optical inspection methods and the methodology for online recording of lifetime data in accelerated reliability tests were developed. With the AI modeling, a correlation between optical inspection data and lifetime data could be demonstrated. This can be transferred to future components and assemblies. Additionally, the knowledge of the condition of the electronics should be used in the future for their reuse, repair or recycling.
